Outputting large ai or pdf files in Arc that won't open in Illustrator

Hey all,

So I have a fairly large raster data set (~40,000 x ~40,000 pixels) that I can output in Arc to pdf or an ai file but that file will not open back up in Illustrator.  I am about at the end of my rope on this one.  I have tried just about everything I can think of.  I am trying to write an file from this that is 42 x 62 inches at 600 dpi (which is less then half the resolution of the original data).  The pdf file is only 1GB and I can open it up in Adobe Acrobat but when I try and open it in Illustrator it crashes.  I have tried several outputs and they all crash.  Then I tried to write this to an ai file and Illustrator won't open that either.  I get a message that says insufficient memory or it says the ai file is from an older version of Illustrator and needs to update (if you click ignore or update it crashes) or I get a runtime error or it just crashes right away. 

The original data has been a work in progress!  The original data was an ENVI classification image (ENVI file with hdr header), that I converted to an imagine file (at the time Arc didn't like ENVI files), that I reprojected in Arc to a geotif.  The geotif is only 200 MB.  When I write it to a pdf it is aroung 1 GB and when I write it to an ai file it is around 2.7 GB (?). 

This is the final step in making a map and if anyone has any ideas I would love to hear them.  I have written each layer out as its own layer as well.

I am running this on a fast PC with about 6 GB of 1800 Mhz ram.
